arc, have you tried a nasal pillows mask? The Resmed Airfit P10 has kept my nasal passages open without exception, including in allergy season, through colds and illness etc. Like you, I can't lay prone without complete blockage. Think about having a nice relaxing massage, but you can't breathe! I can actually lie in that position with the positive pressure through nasal pillows and stay open. I am often congested during the day, and the positive pressure at night is the relief. I have had some more severe congestion that actually blocked exhale flow, and I used Flonase to get through those periods.

Another mask that I've found works for a stuffy nose is the Resmed F30. By my conception of what an FFM is supposed look like, this mask is a misnomer. It's basically a nasal pillow with a pressurized mouth cover.

With the new field safety notice, is suspect if the cause of my nasal blockage was indeed the foam itself. I have a lot of black residue on my machine right from the outlet to the mask. I always thought it was just the carbon from the carbon dioxide we exhale. But nasal irritation is one of the known issues in the new field notice safety. Over the last 1 year, i am having severe vision issues as well with consistent burning eyes.
